A word from Joseph, the 'Optimus Prime' costume creator:
I am wearing the costume. I made a earlier version of Optimus a few years ago, and decided this year to step it up. I bought the voice changing helmet to start with.
I needed to stand out, so I bought some drywall stilts off Craigslist, and also some XXX size football shoulder pads and a mannequin to work with. From there I was going to use one of those faceless body suits to wear underneath, but I found an Optimus Prime costume that came with a jump suit and that fantastic chest piece. Now that I had these great pieces to start with, the real work began.
For the legs, I mounted the stilts to a 3/4" plywood foot, built it up and a round with foam, so it would be reasonably light and easy to carve out a shape. I wrapped it with a vinyl shower curtain and painted it. I used lawn mower wheels and made fenders out of Tupperware bowls on the side of the legs. I cut up some large Rubbermaid trash cans for the front and covered the Rubbermaid emblem with a air freshener vent. The trash can covered the from seams and made it look metallic. I used some pipe insulation to cover the seams in the rear of the legs.
For the waist, I attached the other wheels to an old belt and hung them to an old carpenters belt. The costume I bought came with a groin piece that I mounted to the front of the belt. On the back of the belt, I used the visor of an old motocross helmet and a soccer shin pad.
For the shoulders and chest, I made and attached some foam, PVC pipe and used flexible sink drains for the exhaust stacks. Below the chest piece, I mounted a piece of vacuum formed plastic that came from a large printer cartridge, and mounted a hot wheels piece in the middle. On the back, I used large soup cans, foam, drawer handles, soccer shin pads and misc plastic to give it the busy look it needed.
