A word from Julian, the 'Iron Man' costume creator:
My iron man costume is made of 6mm anti fatigue foam cut out and glued together to make the armor. my arc reactor is a drain stopper with leds. My costume idea came from many talented individuals located around the web who give tutorials on how to make your own.
